How This Calculator Works
The calculation uses published deposition rates for a standard 1/4" fillet weld in the flat position — the most common weld joint in fabrication. Wire consumption per inch comes from AWS (American Welding Society) deposition rate tables. Gas flow rates are manufacturer-recommended CFH settings. Travel speeds reflect production welding, not beginner pace — your actual cost will be higher if you're learning.
What the Numbers Mean
Duty factor is the percentage of total time you're actually welding. In production MIG, duty factor is around 35% — the rest is setup, tacking, repositioning, grinding, and inspection. TIG is lower (~20%) because the process requires more manipulation. Stick is around 25% due to rod changes and slag chipping.
Gas cost varies significantly by location and cylinder size. A 125 CF cylinder of 75/25 Argon-CO₂ costs $30-50 to fill, which works out to $0.08-0.12 per cubic foot. Buying or leasing a larger cylinder (330 CF) reduces per-CF cost.
When to Switch Processes
If you're running flux-core because you started without a gas setup, this calculator shows the break-even point for switching to MIG. MIG wire is cheaper per pound, produces less spatter (reducing cleanup time), and the gas cost is offset by faster travel speed and less post-weld grinding. For most hobby welders doing 10+ hours per month, MIG pays for the gas cylinder investment within 2-3 months.
